How does reverse engineering from 3D scan data work?
Reverse engineering means going from an existing product back to an editable CAD file. 3D scan data is just a triangle mesh that describes the surface. It has no idea of “what diameter is this hole” or “which face is perpendicular to which”. Dedicated reverse engineering software such as Geomagic Design X helps engineers extract geometric features from the mesh and rebuild a proper solid model. The workflow usually includes:
- Mesh processing: remove noise, fill holes and optimize the triangle count.
- Coordinate alignment: position the model using datum faces and symmetry axes to make modeling and inspection easier.
- Surface segmentation: the software automatically detects planar, cylindrical, spherical and freeform regions.
- Modeling: sketch from cross-sections and use extrude, revolve and sweep to build solids. Complex curved areas are covered with NURBS surfaces.
- Deviation check: compare the new CAD model with the scan data using a color map to make sure it is within tolerance.
- Export: STEP, IGES, Parasolid, or transfer directly to SolidWorks, NX or Creo for further design.
Two approaches: as-built copy and design intent
| Approach | Characteristics | Best for |
|---|---|---|
| As-built copy | Follows every deviation and deformation of the real part | Archiving, art models, deformation checks |
| Design intent | Rounds dimensions and restores flatness, perpendicularity and concentricity as in the original design | Remaking mechanical parts, molds, mass production |
Agree on the approach from the start, because it has a big effect on time and results. For worn mechanical parts, restoring design intent combined with knowledge of the fits usually gives a result that lasts. See CT3D’s reverse engineering service or call Hotline/Zalo 0975 008 728.
Frequently asked questions
Can I open a scanner STL file in SolidWorks and edit it?
You can open it, but editing is very hard because STL is a triangle mesh, not a parametric solid. To change dimensions or add and remove features, you need to rebuild it through reverse engineering. Some tools convert meshes to surfaces automatically, but the result usually has no design history to edit.
How long does it take to reverse engineer a part?
Simple parts like flanges or brackets can be done in a few hours. Parts with many freeform surfaces, such as plastic housings, fan blades or complex castings, can take several days. Time depends on complexity, tolerance requirements and the approach. Good scan data from the start cuts modeling time a lot.
What should I know before learning reverse engineering?
You should know 3D CAD such as SolidWorks or similar software and be able to read mechanical drawings. Knowledge of fits, tolerances and machining helps you build models that match real production. Basic 3D scanning skills are a plus, because input data quality directly affects the result.
Can reverse engineering match the accuracy of the original drawing?
It can come very close if the scan data is accurate and the engineer understands the function of the part well enough to restore the nominal dimensions. For critical fit dimensions, add measurements with mechanical gauges or a CMM. Check the final result with a deviation map before it goes into production.
